Control-system migrations to ABB Freelance
Obsolete hardware, unsupported HMI software and know-how that lives in one person's head are production risks. We plan staged migrations to reduce production risk and fit agreed shutdown windows.
Signs it's time to migrate
- Replacement parts come from surplus dealers, or are no longer available at all.
- HMI or engineering software only runs on an old, unpatched operating system.
- Every product change needs a programmer, because recipes are hard-coded.
- Batch records are assembled by hand from trends, paper logs and spreadsheets.
- A capacity expansion is planned, and the old system can't be extended sensibly.
How we approach a migration
1. Capture what the plant actually does
Existing programs, graphics and alarm lists are analyzed, and operators and maintenance staff are interviewed. The goal is a functional specification that describes the process as it really runs, including the undocumented workarounds.
2. Improve while you migrate
A like-for-like copy of old code preserves old problems. We restructure control into ISA-88 units and phases, move recipe data out of the logic and rationalize alarms, while keeping the operator experience familiar.
3. Cut over in stages
Where possible, process areas move one at a time during planned shutdowns, with the old and new systems running side by side through communication gateways. I/O can often be reused or re-terminated to cut cost and downtime.
4. Test before the shutdown, not during it
Every converted area goes through a factory acceptance test with simulated I/O before cutover. The shutdown window is spent on loop checks and commissioning, not debugging.
5. Re-validate where required
